Are you using threaded libraries such as Intel's MKL? That could create extra threads. Or former zombie processes?

I'm not using Intel's MKL as far as I'm aware of...
The only plausible explanation might be former zombie processes as you say.
The thing I don't understand is that jobs have run on different hosts and give the same number of those threads and when running with less cores it counts less # threads.
BUT if I execute the same ps command on my local computer and run the simulation it doesn't seem to show this, so I have no clue.
I will check again...
Maybe if nobody else has seen this in "bigger" jobs I can close the question.

Not observed in Intel environment, did you try with some basic mpi program? maybe it's related to the mvapich2.
